I think it could be the ReFrames (Reference Frames). The file that wont play has a value of 4, and the file that will has a value of 1. I did a google search on this, and I saw a report of problems when the number of ReFrames is 4 or above.
Use Handbrake or VidCoder to re-encode your file (make a copy and re-encode the copy if you don’t want to touch your original) and change the number of reference frames to 3 and see if that works.
There’s no reframe issue as long as the quantity is within the profile spec. All that web stuff that I’ve seen is anywhere from “iffy” to flat-out wrong.
I thought it was obvious so I didn’t mention it (and I always hated the fact that 3 hour HD movies would not fit on one BD) but Tony is right, I merged both BDs of the extended version without compression keeping both languages. Part 3 amounts to 75 GB and works fine on the WDTV.
